1. Description:

In autumn 2008 an increasing received of gearboxes with faults were noted. In spite of good performance during the tests, the operating noise of the gear was not untypical. So some gears were opened and humidity was detected. Because the grease was dyed in the Gearbox, a special investigation was initiated.
This special investigation tests,
1) whether the gearbox with untypical noise has the same performance even at different temperatures and
2) whether a used gearbox from the repair shop and a new gearbox from the production department show the same performance

2. Test setup:

The Gearbox under test is mounted on the tester.
The gearbox is actuating with a Brake-Out-Box and Lab View.
For the temperature tests, the unit under test is either cooled or heated in a climate chamber. After cooled or heated, the motors are bolted on the gearbox and the gearbox will be mounted on the Gearbox-Load-Tester.

2.1. Test description:

In order to indentify the stall torque gearbox was tested with different load and different movement profile.
One movement profile is defined by start and end aperture angle and the speed.
The EBox try to manage the gearbox so as to the same value for BR and BA.
It is not possible for the gearbox to drive from one position to the other with an unlimited speed so LabView forced five steps. The outcome of this is a ramp characteristic. The higher the speed the larger are the steps of BR and BA.
Another movement profile is defined by start and end aperture angle and the cycle duration.
The outcome of this is a step characteristic.
This characteristic is not possible on flight.

2.3. Test results:

At first the test are performed with the current limit from aircraft. So the combination assembly of gearbox and associated motor have to drive from fully close to fully open with a load of 10 Nm in 15 s.
All tested gearbox passed a test with load of 77 Nm. Tests with a load more than 77 Nm were passed partially. The units didn’t move continuously and some of the gearboxes stopped.
The reason for this phenomenon is the current limitation. EBox has a current limit of 2.2 A. The EBox for the other aircraft is programmed with a current limit of 2.4 A
With the settings oft the other aircraft-test all gearbox passed the aircraft-test with load of 60 Nm.
During the aircraft test we have noticed a few of the gearboxes show on the characteristic line anomaly at regular intervals.
The other aircraft-test does not show this anomaly because the current limitation is higher than aircraft-test and so the motors have more power to move the gearbox.
